I am using Windows 7 x64, but thats the only non-free software i use (besides Microsoft Office and mIRC).
here's my list, probably most of them have already been mentioned:

Mozilla Firefox - just the best browser imo
Mozilla Thunderbird - a very nice email client, which i also use for newsgroups
Foobar2000 - My favourite audio player, its fully modable, and there are perfect 'packs' ready if you don't want to do that all yourself (I use DarkOne)
Notepad++ - cool lightweight editor with lots of features
Eclipse - my favourite IDE, using it mostly for Java/C coding
Pidgin - just a very nice IM Software
JDownloader - Download Manager with exprerior support for freehosters
MediaPlayerClassic HC - MediaPlayer like VLC, i like it because it is just simple and lightweight
Wireshark - just the best program for network-sniffing and analyses
7zip - everybody needs archives, and winrar is proprietary software
Launchy - just type ALT+SPACE, type part of the programname you want to start, enter and the program launches - no more shortcuts needed; i cant use a pc without such a program anymore :)
TrueCrypt - for en/decrypting the whole hard-drive or just for archives, mandatory for business notebooks!
UltraVNC - VNC Server and Client, great way of remotely managing pcs, and for remote help
PuTTY - SSH Client for Windows which also supports port tunneling - i still wonder why a brand new operating system like windows 7 doesn't include a ssh client
OpenVPN - connecting to your home or businnes network from anywhere

The 2 that I really enjoy using right now are Paint .NET and Picasa. Simple, easy, free. Paint .NET has proven to be a great alternative to photoshop/gimp in my experience so far. For big jobs I still fall back to adobe tho.

Windows Manipulator - To change which programs will stay on top. Sometimes that's important.
Glitch VST - amazing sound effects
